Bench grinder with a long cord. Un bolt it from the bench and you can use it at any angle! :banana-wrench:

Not yelling at you Jim.  I doubt you would take a 4" grinder to cut a gasket...unless you have eaten dog poo.  poogh fish fries.  :occasion-xmas:

I was gonna use a razor blade and punch kit but now that ya mention it... A 4" grinder would REALLY cut a gasket.

Yep, thats the way I do it - just figured it out over the yrs. I have a teeeny ball peen and that extra small peen head is just right for making the holes also, along with the common head tapping/cutting the outline. Get one hole cut and stick a bolt in it, do another and put another bolt in, etc etc keeps it from moving around, along with the oil acting as bit of stick-um

Got some junk axles to practice on.  

It can be done. I've done it. I use multiple cut off disc's and stack to the correct thickness. Then cut on junk steel a bit to size all the wheels the same.

I made custom vellumoid gaskets for model hydro turbine components for more years than I like to remember.   

I stocked 3' long rolls of 1/64, 1/32, and 1/16.

The gaskets were made by cutting a piece that covered the flange surface,   glueing to one surface using contact cement, cut the inside and outside with an xacto knife  keeping the knife perpendicular to the edges of the flange.     Then use the xacto to find the bolt holes and cut a small X in each hole.

Then I had a set of rods with a semi spherical end  for different size holes.   Set the correct size rod over the X and tap out the bolt hole.

Of course a small ball peen hammer can be used and tapped with another hammer.

Hollow aerator spikes make good gasket hole punches. I have several different sizes.

I would think a cut-off wheel for the sides and hog it out with the 1/8" one. You could clamp a small piece of angle iron on the axle for a guide. I think it will work and will most likely end up doing this on my 1277. It's thrown a couple of woodruf keys since I have had it and its fairly chewed up. Full keyway out to the end of the axle with some JB weld and it will be better than new!!!
